EV Battery Pack Assembly

Battery pack assembly integrates modules or cells into a sealed enclosure together with the battery management system, high-voltage switching and protection, thermal management and wiring, and then tests the complete pack.

Modules, or cells in cell-to-pack designs, are installed in a housing, usually of aluminium or steel, and fixed to cooling plates with thermal interface materials. The battery management system, high-voltage distribution with contactors and fuses, sensing harnesses and connectors are fitted, and the lid is sealed. End-of-line tests include leak tests of the enclosure and coolant circuit, insulation resistance and high-voltage checks, and communication and functional tests of the battery management system.

The pack is typically the most expensive single component of an electric vehicle and in many designs contributes to the stiffness of the vehicle floor. Pack lines supply final assembly, where the pack is joined to the body in the marriage operation.

Packs operate at high voltage, and partially assembled packs can already present hazardous voltages, so work is restricted to qualified personnel with high-voltage training, insulated tools and procedures following OEM documentation and electrical safety rules. Vehicle-level battery safety requirements are set by regulations and standards such as UN Regulation No. 100 and ISO 6469. Results of every test and the serial numbers of key components are recorded for traceability.
