Battery Module Assembly
Battery module assembly groups graded cells into a mechanically supported, electrically connected unit with voltage and temperature sensing, ready to be installed in a battery pack.
Incoming cells are checked, typically for voltage and internal resistance, and arranged with spacers, adhesives or compression structures such as end plates and straps for prismatic and pouch cells. Cells are connected in series and parallel by busbars, commonly laser welded, while cylindrical cells are often connected by wire bonding. A sensing circuit is attached to monitor cell voltages and temperatures, the module housing is closed and an end-of-line test checks voltage, resistance and insulation.
Modules give pack builders a standardised, testable building block, provide mechanical support and allow module-level repair in some designs. Many manufacturers, however, now use cell-to-pack designs that omit the module stage to improve space utilisation and reduce parts.
Cells carry stored energy from the moment they arrive and cannot be switched off, so short circuits during handling and welding must be prevented and work is governed by electrical safety procedures and qualified personnel. Weld quality is checked by inspection and resistance measurement. Compression, adhesive dispensing and thermal interface materials must be controlled because they affect cell life and heat transfer.
