Measurement System Analysis (MSA)

Measurement system analysis is a set of statistical studies that evaluates how much variation a measurement system adds to observed data, including gauge repeatability and reproducibility, bias, linearity and stability, to confirm it is fit for purpose.

Observed variation in data combines real part-to-part variation with measurement system variation, and MSA quantifies the latter. Bias is the difference between the average measurement and a reference value, linearity is how bias changes across the operating range, and stability is how results change over time. A gauge repeatability and reproducibility (gauge R&R) study, typically with several operators measuring the same parts several times, separates repeatability, the variation when one operator measures the same part with the same gauge, from reproducibility, the variation between operators. Attribute agreement analysis assesses pass or fail inspection decisions.

MSA is one of the AIAG core tools and is expected in automotive supply chains as part of APQP and PPAP, and IATF 16949 requires statistical studies of the variation in the measurement systems identified in the control plan. It is also a standard step in the measure phase of Six Sigma projects, because analysing process data is pointless if the measurement system cannot detect real differences.

Gauge R&R results are commonly expressed as a percentage of total variation or of tolerance, and as the number of distinct categories the system can resolve. Guidelines widely cited from the AIAG MSA manual treat under 10 per cent as generally acceptable and over 30 per cent as unacceptable, with the region between depending on the application. Studies should use parts that represent the real process range and the operators and conditions of normal use.
