Digital Twin
A digital twin is a virtual representation of a physical asset, process or system that is kept synchronised with its real counterpart through data, used to monitor, analyse, simulate and optimise behaviour across its life cycle.
A digital twin combines a model of the physical entity, such as 3D geometry, a physics-based simulation, a data-driven model or an information model, with data from sensors, controllers and business systems. The connection is what distinguishes a twin from a standalone simulation: data flows from the physical asset to the model, and insights or optimised settings can flow back, typically through people or approved control interfaces. Twins can exist at component, machine, line, plant or supply chain level.
Manufacturers use digital twins to commission automation virtually before installation, test control code against simulated equipment, monitor condition and predict failures, optimise throughput and energy, and train operators. In the process industries, twins support operator training simulators and process optimisation, while product twins link design data to manufacturing and service. The Asset Administration Shell provides a standardised digital twin structure for Industry 4.0.
Building a useful twin requires clear objectives, appropriate model fidelity, reliable data with consistent context and timestamps, and ownership for keeping the model current as equipment changes. ISO 23247 provides a digital twin framework for manufacturing. Twins that send setpoints back to equipment must respect the control system's authority and safety functions, with changes validated and approved by qualified personnel.
